Demand Spikes Kill Inventory Accuracy

Warehouse team struggling to process a sudden increase in customer orders
Demand rises overnight. Fulfilment capacity doesn't

Most companies have a plan for selling more. Almost none of them have a plan for counting more. And that gap is exactly where things fall apart.

Here's what actually happens. Demand jumps — a big retail promo, a seasonal surge, a contract you weren't quite ready for. The warehouse goes from moving 800 lines a day to 1,400. Pickers are moving faster, receiving is stacking pallets in the wrong lanes because the right ones are full, and the slotting logic that worked fine at normal volume is now creating traffic jams at the busiest pick faces. In the middle of all that, cycle counting gets skipped. Not cancelled — just skipped. "We'll catch it tomorrow." Tomorrow never comes.

Three weeks later, you're shipping a customer short because the system says you have 60 units of something and you actually have 23. The other 37 were miscounted six weeks ago, before the rush even started, and nobody caught it because the cadence collapsed under the pressure.

Inventory accuracy is a maintenance task, like checking tire pressure. It doesn't feel urgent until you're on the side of the road. The business processes built around selling — order management, forecasting, customer service — are usually the ones that get reinforced when demand grows. The back-end stuff, the daily or weekly count routines, the bin audits, the receiving checks, those are the first to get "temporarily" deprioritized. And temporary has a way of becoming permanent.

If your count process only works when things are calm, it's not really a process. It's a good intention 😅.
